Hi there, The critical risk in this shaft design is fatigue failure at the pulley location. With a 7‑inch pulley applying 200 lbf downward (50 + 150 lbf) between the bearings, the maximum bending moment occurs near the pulley, which usually governs the fatigue design and the final shaft diameter. I recently solved a very similar case where the required shaft diameter converged close to about 0.9–1.0 in after applying Marin factors and a fatigue safety factor, and I can deliver the full validated calculation with diagrams and justification.
