I’m consolidating an existing prototype into a single industrial-grade PCB that hosts an ESP32 module for wireless connectivity and an ATmega328 for deterministic tasks. The board’s main job is high-accuracy sensor data collection, but it must also drive several stepper motors, so clean analogue front-ends and rock-solid power electronics need to live happily beside 24 V motor drivers. Scope • Schematic capture that merges the two MCUs, level-shifting and all necessary isolation between the low-noise sensor domain and the higher-current motor domain. • PCB layout ready for fabrication: four-layer minimum, controlled impedance where appropriate, wide creepage on the power stage, and industrial connectors (Phoenix-style) for field wiring. • Integrated 5 V/3.3 V regulators sourced from a 24 V rail, plus reverse-polarity, surge and ESD protection. • BOM with readily available parts and suggested alternates. • Manufacturing files: Gerbers, drill, pick-and-place and assembly drawings. • Brief bring-up firmware that shows sensor acquisition on the ATmega328, hands data to the ESP32 over UART/I²C, and drives a NEMA 17 stepper via a standard driver (e.g., DRV8825). Acceptance The design should pass basic ERC/DRC, compile in KiCad 7 (Altium acceptable if you provide a tagged release archive), and be electrically reviewed through a quick design-for-manufacture report. I’m not on a tight clock, so we can iterate on the layout until it’s production-ready; quality and maintainability trump speed.

Hi, I am an embedded systems engineer with over 16 years of experience developing mixed-signal electronics, motor-control hardware, and firmware for consumer and industrial products from concept through production. I can consolidate your ESP32/ATmega328 prototype into a maintainable four-layer KiCad design, with careful partitioning and grounding to keep sensor acquisition clean beside the 24 V stepper section. I’ll first review the existing prototype and interface requirements, then complete the schematic, protection and power design, PCB layout, ERC/DRC checks, component availability review, and a concise DFM report. The delivery will include the BOM with alternates, Gerbers, drill and pick-and-place files, assembly drawings, and bring-up firmware demonstrating sensor capture, MCU communication, and NEMA 17 motion. Firmware support during board bring-up is included. Could you share the current schematic and specify the sensor interfaces, number of motors, and maximum current per motor? I’d be glad to discuss the details and plan the design reviews with you.

My plan is to design this board with all protections and using efficient power stages. Do you have specific reason to use Atmega or could we use STM32 for house keeping ? Can you explain more about the sensors you have plan to collect data from ? Will use KiCad 9 or 10 and the firmware will be used C/C++ and for ESP32 it will be ESP-IDF based.

⭐⭐⭐⭐⭐ This is a strong fit for a mixed-signal industrial controller: the key will be keeping the precision sensor domain electrically quiet while several 24 V stepper drivers are switching nearby. I’d start with the system architecture and power/ground strategy before schematic capture, including: • ESP32 + ATmega328 partitioning and reliable UART/I²C communication • Proper level shifting and domain separation • 24 V → 5 V/3.3 V regulation with reverse-polarity, surge and ESD protection • Separate high-current motor returns from sensitive analogue returns • Four-layer stack-up with solid reference planes and appropriate impedance control • Phoenix-style field connectors, creepage/clearance and serviceability • Careful placement/routing of analogue front ends away from stepper switching currents I’ll deliver the complete KiCad 7 project, fabrication outputs, BOM with alternates, assembly documentation and a concise DFM review. I’ll also provide bring-up firmware demonstrating ATmega328 sensor acquisition → ESP32 communication → DRV8825/NEMA 17 control, giving you a practical hardware validation path. I’m comfortable iterating toward a production-ready result rather than rushing the first revision. If you provide the existing prototype schematics, sensor details, motor/driver count and mechanical connector constraints, I can begin by mapping the architecture and identifying the highest-risk areas.
